Quick Triage — How Many Controllers Are Affected?
Before starting the step-by-step process, identify how many controllers are affected. This tells you immediately whether the fault is likely in the charger or an individual controller.

Charger Display — Error Codes & Status Readings
The charger display shows status messages and voltage readings during charging. If you see an error code such as ER-2, use the table below to identify the cause and the correct next action.

Step 1: Power Outlet and LED
- Check that the power outlet switch is in the ON position.
- Confirm the charger's LED is lit. If the LED is off, the charger has no power.
✅ This resolved the issue — return the charger to operations.
❌ Still not resolved — continue to Step 2.
Step 2: Swap Test — Isolate Charger vs. Controller
Before checking any cables, run a quick swap test to determine whether the fault is in the charger or the controller. This is the fastest way to identify where the problem lies.
- Try the affected controller on a different charger slot or a spare charger unit.
- Try a known-good controller on the same charger slot that failed.
✅ Controller charges on a different slot or unit — the fault is in the original charger slot or unit. Continue to Step 3 to check cables on that charger.
❌ Controller still will not charge on any slot — the fault is likely in the controller itself. Check battery voltage in Step 4 and log a ticket if needed.
Step 3: Power Cable and Charging Cable
- Check that the power cable is connected to the charger.
- Check that the charging 3-pin cable is fully seated in the charger port.
- Re-seat both cables and attempt to charge again.
✅ This resolved the issue — return the charger to operations.
❌ Still not resolved — continue to Step 4.
Step 4: Check Battery Voltage
A flat or damaged battery can prevent the charger from working correctly, even when the charger itself is fine. Check the battery voltage using the charger display — this does not require opening the controller.
- Disconnect the charger from mains power.
- Connect the charger plug to the controller. The display will show two cell voltages and a total.
- Below 7V total — the battery may be under voltage or damaged. Allow 10 minutes to see if the voltage rises. If it does not, the battery needs to be replaced.
- 7V or above — the battery is healthy. The fault is in the charger unit or cables. Continue to Step 5.
✅ Battery healthy (7V+) and charger still not working — continue to Step 5.
❌ Battery below 7V and does not recover — replace the battery (ZL-03-02-10). If unavailable, remove the controller from operations and log a ticket to Client Services.
Step 5: Main Power Cable
- Check that the main power cable connecting the power supply unit to the charger chassis is firmly and correctly seated at both ends.
✅ This resolved the issue — return the charger to operations.
❌ Still not resolved — continue to Step 6 and log a ticket to Client Services.
Step 6: Contact Client Services
If all steps above have not resolved the issue, log a ticket to Client Services. The more detail provided, the faster the issue can be diagnosed.
